The right fan for the job

On today's dairy farms, there are a lot of different places where fans can be used. If you are looking to upgrade your barn's air quality, you must work with someone who really understands the ventilation business to get the right products for the job. In turn, those people need good measurable data, not just anecdotal evidence.
In the summer, we need fans to help keep barn temperatures down and to keep air moving over the cows. Fans can be coupled with evaporative cooling in the form of sprinklers or misters in the summer to further reduce body temperatures. Over the winter, we still need ventilation to maintain air quality and control humidity.


Ceiling baffles keep air velocities high at the cow level but also elevate the static pressure a fan must deal with.

Put air in motion


Fans can be divided into two distinct classifications - circulating and exhaust ventilation. Circulating fans move air within a space. Ventilating fans exchange air. It's our job to select the right fan to get the job done.

Exhaust ventilation systems create negative pressure in a building, drawing fresh air through sidewalls or inlets and exhausting the stale building air through the fans. Even in cold weather, a minimum ventilation level must be maintained to control humidity and ammonia. Some of the newer barn designs with tunnel or cross flow ventilation systems may have 40 or more large exhaust fans that will operate during the hottest periods. Because of the volume of air moved during the summer months, efficiency is critical when choosing large summer fans.

Design guidelines such as those available through The Midwest Plan Service (www.mwps.org) and extension engineers can provide recommended ventilation rates (cubic feet per minute or cfm) for cold, mild, and warm weather. With this desired airflow defined, you can now compare fans for your application. Make sure all fan performance figures include the fan tested with shutter/damper, guards, and all standard attachments.

The Bio-Environmental and Structural Systems Lab (BESS) in the Department of Agricultural and Biological Engineering at the University of Illinois measures airflow performance (cfm) and Ventilation Efficiency Ratio (VER) (cfm/Watt or cfm/W) of commercially available ventilation fans and maintains a searchable database at www.bess.illinois.edu. Like miles per gallon in automobiles, a higher cfm/W denotes more output per unit of energy input.

Although some equipment manufacturers may publish performance figures based on 0-inch static pressure, ventilation fans rarely operate at this low pressure. Fan performance at 0.10-inch static pressure is a more realistic operating pressure for most applications, so be sure to compare efficiency ratings at this point. In some situations, even higher static pressures may be encountered affecting fan performance. Evaporative cooling pads, restrictive air inlet area, ceiling baffles, and wind blowing into a fan can all affect the static pressure a fan encounters.

Keep mixing it up


Circulating fans stir the air. They supplement air movement over cows in naturally ventilated freestall barns. They may also be coupled with misting systems that wet cows' backs to improve the cooling effect.

Recently, the Air Movement and Control Association (AMCA) developed a new standard, AMCA 230-15, for rating circulating fans including airflow (cfm) and circulator efficacy (cfm/W). To find the size, number, type, and where to locate circulating fans, seek the advice of extension engineers and building designers experienced in specifying dairy circulating fans.

With the size and basic style of fan chosen, seek the most energy efficient fan model. Limit the comparison to fans of the same size, similar airflow levels, and adequate safety guards for the intended application. Among this group, look for the fan with the highest cfm/W.

Make sure the data provided is from either the or revision of the AMCA 230 test standard. The older test method provides artificially high airflow and energy efficiency numbers. In addition to cfm/W, some utility-based rebate programs still base circulator fan rebates on thrust efficacy (lbf/kW). Fans tested at the BESS Lab will include both of these efficacy ratings.


At the Bio-Environmental and Structural Systems Lab (BESS), airflow and VER (cfm/W) are measured over a range of static pressures.

Calculate the savings


The best fan for your needs depends on size, airflow capacity, number, fan style, and fan location. Efficiency is an important factor, too. Consider the following example of two commercially available 51-inch fans operating in a barn maintaining 0.10-inch static pressure.

Fan 1 - 24,100 cfm with a VER of 15.6 cfm/W
Fan 2 - 24,600 cfm with a VER of 23.6 cfm/W

Assuming 120 days operating 12 hours per day with electricity at 10 cents per kWh, the annual electricity cost for Fan 1 would be $222 as compared to only $150 for Fan 2. That is a savings of $72 annually for each fan installed.

Although they may cost more to purchase, many power companies provide rebate incentives for ventilation fans that meet their high cfm/W standards. They also can help you calculate the electricity savings when comparing new fans or the payback time in electricity savings when replacing older fans. These calculations help the producer decide which efficiency upgrades make the most economic sense.

Maintain peak efficiency


After choosing efficient fans, make sure to maintain peak performance and efficiency by conducting the following maintenance:
  • Clean shutters and guards. Studies have found dirty shutters can reduce airflow and efficiency 10 to 40 percent compared to a clean shutter.

  • Lubricate shutter pivot points with silicone or Teflon-based lubricant. Do not use oils, which collect dust.

  • Check belts for correct tension and replace when showing signs of excessive wear.

  • Check pulleys for excessive wear.
New fan control systems are being developed that adjust fan speed to maximize efficiency while maintaining the needed airflow in the barn. Some even use air speed sensors within the barn to maintain the designed air velocity over the cows when outside winds would otherwise cause airflow rates to vary.

You are moving a lot of air in some of these buildings, and having the right fan can mean all the difference. Fortunately, companies are designing better fans all the time. Guide to choosing a ventilation system for your dairy unit

Fans are an important consideration for all housed dairy systems where cows may be subject to periods of heat stress that could negatively affect health and production.

Heat stress is caused by a combination of heat and humidity and is measured by the temperature humidity index (THI).

In damp, humid environments such as those experienced in parts of the UK, heat stress can occur at relatively low temperatures as the ability for the cow to &#;dump&#; moisture from the body into the environment to cool herself decreases.

According to Cargill, fertility traits are affected once daily average temperatures exceed as little as 14C (THI 57), and conception rates can fall from 20C (THI 65) when relative humidity is 60%.

Fans cool cattle by increasing the air speed across their bodies and raising the rate of heat loss. Even when a shed is naturally well-ventilated, there will still be days when heat stress is a problem.

Below, Ivor Davey, director of CowPlan; independent consultant Sam Evans; building specialist Jamie Robertson; and Robin Hibberd, technical sales engineer for Hydor, share their key considerations when investing in fans.

Points to consider

1. High energy costs should not be used as a reason to avoid installing fans. Running fans does cost in terms of electricity use, but not running them could have an adverse effect on health and production.

2. Ensure natural ventilation is working first. Air changes, rather than circulating stale air, are needed to deliver a true cooling system.

3. Look at return on investment &#; how many days in the year will fans be needed?

4. Install humidity loggers (available from about £20) at key points in the shed where cows concentrate &#; for example, in the collecting yard. This will help determine where to target fans to give the best return on investment.

5. Consider total installation costs, including wiring, running and servicing.

6. Is there sufficient power supply to service the fans?

7. Consider installing an automatic variable-speed control box based on the temperature in the worst part of the building. This will enable the fans to speed up or slow down depending on requirements, and help lower energy use.

8. Where is the air generated by the fans going? Dirty air needs to exit the building to avoid causing health issues.

9. Look at the amount of air generated by specific fans and work with suppliers and advisers to determine the location and height of the fans so they deliver the required result.

Types of fan

All manufacturers have their own versions that will differ slightly and carry their specific brand name. However, broadly speaking, they tend to fall into the following categories:

1. Belt-driven fans

Size varies, up to more than 2m in diameter. These fans can have a casing around them to stop air going sideways and are hung at a slight angle on chains in rows along a shed, typically above the cubicles.

Air is blown in the same direction as the prevailing wind. The idea is to take air from one point of the shed and push it over the backs of the cattle until it exits the building. 

Pros and cons

&#; A lot of air pushed using a small amount of electricity
&#; Can have louvres/fins which direct air out of the front of the fan
&#; Can be used on their own to deal with a &#;hotspot&#; in a shed &#; for example, in front of a robot
&#; A series of fans needs to be hung when cooling cows over a large area
&#; Must be angled correctly so air goes across the backs of the cattle
&#; May not be suitable in low sheds
&#; Less air is projected sideways, so several rows of fans may be needed

2. High-volume, low-speed fans

These are large helicopter-style ceiling fans that blow air downwards on the cattle.

Pros and cons

&#; Capable of moving high volumes of air
&#; Blow air down and outwards. The fan can be reversed, but plenty of air outlet will be needed
&#; May stir and mix air, rather than create a draught
&#; Could disrupt ventilation across a building if the shed is ventilated by natural air movement
&#; Not targeted
&#; Restrictions on clearance from the ends of the blades to an obstacle (for example, a wall) and between fans. Work best in clear-span buildings

3. Plate fans

Plate fans are installed within the wall at one end of a shed to suck air from outside into the shed.

Pros and cons

&#; Plate fans can work if there is a hotspot in the shed, such as a collecting yard or next to a robot, but they are not suitable for cooling over large areas
&#; A positive pressure tube can be added in low-roofed cow sheds to deliver air across the whole building. The size and direction of the holes in the tube, and the size of the fan, will need to be designed specifically for adult cow requirements
&#; An individual fan is often installed to cool cows, but may not bring in enough air to cool the shed
&#; Think about the height of the fan. If it is high above the cows, it may help with ventilation, but will not cool animals

Panel fans

Panel fan are similar to belt-driven fans, but are not housed in a box.

Pros and cons

&#; May be more suitable for wider sheds where air flow does not need to be directed
&#; Smaller than belt-driven fans, so take up less room
&#; Thin, circular casing does not stop air going sideways and does not have fins to direct the air
&#; Less volume of air produced from each fan, so more fans may be needed

Basket fans

These looks like typical office fans, and are housed in a cage or basket.

Pros and cons

&#; Nothing to stop air going sideways
&#; Not very efficient
&#; Do not achieve throw and distance so more fans are required

Case study: Wheathaven Farm, Crediton, Devon

Installing two 183cm belt-driven fans has reduced lameness, improved fertility and left beds drier at Wheathaven Farm, even in the winter months.

The milking cows&#; cubicle shed is surrounded by buildings on the prevailing wind side, which limits airflow.

As a result, the Hosegood family started to see cows bunching at one end of the shed.

In particular, two bays at one end of the shed caught the prevailing wind and would be a lot cooler as a result.

Up to 100 cows would be crammed into those two bays, explains Ed Hosegood.

During a 30C spell in July last year, cows were clearly experiencing heat stress, with milk dropping about 1.5 litres a cow a day.

That autumn, the family decided to install two belt-driven fans with directional fins under the guidance of CowPlan.

Farm facts

Choice of fan

Fans are located 2.8m above the cubicle beds with a 30C angle from the horizontal. The air produced is enough to cover two rows of cubicles.

The first fan is located at the prevailing wind end to draw clean air in and the second is in the middle to push air down the shed.

The farm has single-phase electricity rather than three-phase, so inverters were needed to run the fans at a cost of about £250 each.

Mr Hosegood chose belt fans over panel fans because they were bigger, so fewer fans &#; and therefore fewer inverters &#; would be needed across the shed.

Cost

The two fans cost a total of £4,300 + VAT, plus £1,400 + VAT for installation (including inverters).

The fans are thermostatically controlled. They come on at 8C and run at 20% of maximum speed, and are on variable speed until 18C. They then run at full speed at 18C or above.

The running cost in the winter is £300/month in electricity (at 15p/unit electricity). This is likely to double in summer. A 20kW solar array has been installed to power the farm, including the fans.

&#;They&#;re on nearly all winter in the day,&#; says Mr Hosegood. &#;You&#;d be surprised when they come on. It&#;s quite often 10-11C in the shed in the winter.&#;

Despite being installed in the winter months, he has noticed some marked improvements:

  • Less bunching &#; cows are more evenly spread in the building
  • Fewer sole ulcers &#; sole ulcers and bruising have reduced by at least 30% owing to less standing time
  • Improved fertility &#; during periods of heat stress, Mr Hosegood saw an increase in cystic cows. This had a negative effect on pregnancy rates
  • Drier beds &#; as beds are drier, liming rates have reduced from twice to once a day. Twelve-month mastitis rates now sit at 10.7 cases for every 100 cows, with only three cases this year.
